Calling engineers: how do I avoid drilling my engine block?

- but wanted to broaden the question:

The 4.4TDV8 has an excess oil issue which requires an oil drain modification.
There is a TSB, but this is an engineering question in the hope of making the modification possibly a lot easier.

As I understand it, the significant job is drilling the engine block and (although mitigated) risk of swarf. The big big job is removing the diff and possibly subframe to get access to do this drilling.

Other than that, it's a few simple connections with a revised pipe.

Here's my thinking (which may be rubbish, I'll say that now) :

The drill point is actually already a plugged casting hole in the block.

In the picture below from the TSB, two plugs need to come out come out, the lower one is used to flush any swarf and the a replacement plug is fitted.

The upper hole is the one that needs drilling according to the TSB. The drilling is just so it can be tapped and a hose fitting wound in. You remove the upper plug and discard.

The modification is just to allow oil to be fed into that pathway.

So to avoid drilling?

Could you attach a hose reliably to the plug without removing the plug?

Or could an alternate machined plug be installed with a hose fitting on it?

Plugs are bonded in so why couldn't you bond a different one back in? If the bond is reliable for a plug, why couldn't you bond a plug with a fitting?

my only thought is engine heat...screwiing in a pipe would be better job than some kind of adhesive... ... - .- -.

Yes but the same TSB says once done, bond in a new plug into the lower hole.

These plugs and their bond are designed to resist high temps.

Hanging a pipe off it may be another matter though....

I am wondering if a deeper brass or bronze bung, pre drilled and tapped could be sealed in using the same sealant?

Could it be that simple?

I think when they put the bung in it has a concave shape so then apply some bonding and then hit the centre which expands the plug into position?

I like your idea GGDR, it would make the modification a lot easier, but......if it was that simple, wouldn't JLR make that the official modification instead of drilling and all the associated swarf worries?

Well maybe not. If Ford were found to be contractually responsible, then surely the fix is belt and braces, with Ford picking up the bill? (Or their insurers). Making a quick fix not too relevant. Just my theory.

A Trap 

The simple answer is yes, you can get suitably bonding and sealing agents. Speak to a 3m rep or similar.

The slightly harder part is working out the spigot design, material and surface finish to withstand the the chemical and mechanical requirements for a given service.

Note the o-ring seal.
