2007 3.6 TDV8 Thermostat housing Replacement

Has anyone done this or know where i can find instructions?

In a previous post of mine - TDV8 Coolant Leak Hose Name - it looked to be the hose leaking as dried coolant was evident around the 90 degree hoses, but replacement of the hoses did not cure the problem for long. With an inspection camera i can see coolant in the valley and crusty coolant around the Thermostat housing area but cannot see the exact location, as there is very redistricted access.

Searched heaps online cant find much info about thermostat leaks.

I was going to do a detailed post about the very same job that I have just done, but for some reason all but one photo is on my phone.
Here is a link to what needs to be done to get to the thermostat housing, which is the last thing to be removed after everything else is removed first.

You can see the thermostat housing just below the oil filter housing in Edfors' first photo.
Here is the last photo with the housing removed from our vehicle.
Notice the antifreeze residue around the filter housing, etc.



Part number for the thermostat housing is: LR004318 and is around 65 pounds for the complete assembly. I would also suggest replacing the two elbow hoses that come off the top of the housing to each cylinder head. Part number is: LR008237. These are around 28 pounds each.
Job from start to finish takes around 8 hours, working slowly and methodically.

Apparently it's not an uncommon problem and the housings can split.

There is a whole rake of gaskets that you could order, egr gaskets mainly, but I didn't bother.
Some are quite reasonable, others are extortionate.
The egr gaskets whilst having a black coating on them are made of very thin steel. I cleaned them up along with the surfaces that they fit to and all is well, no leaks that I can detect.
Tools that will help are a 1/4 inch drive socket set with plenty of extensions and a 1/4 inch knuckle unit for those hard to reach awkward places.

New housing arrived from British Parts uk in 4 days. Old one was very tight and ended up snapping off the pipe. I had to carefully lever out the Broken peice. On inspection the plastic looked welded to the block.

Once removed I had to sand the surface as smooth as possible for fitment of the new oring seal.

That looked to be leaking worse than ours seeing all that crud around the oil filter housing.
With the state of the boss where it fits into the block, I'm surprised that it wasn't leaking from there.

It's possible there was more than one leak, I dis had a slow leak for over year which I couldn't find as I'd say as it leaked the heat from the engine evaporated the water leaving the coolant deposits. When it got worse that may have been the original leak or maybe a second leak. With the second leak sometimes I could see coolant under the car.

I used an inspection camera and looking back from the oil filter could see coolant deposits on 90 degree coolant hoses.

I originally thought it was the 90 degree coolant hoses leaking so I replaced those and for a few days it was fine, but then it leaked again.

I then heard the housings can be a problem so after an hour with the inspection camera poking through holes here and there I eventually found where I think the leak was on the housing. The split in the thermostat housing may be leaking more under certain conditions eg hotter/more pressure.

The boss was a surprise, when I new I had all bolts out I had to move the housing side to side and lever up which is why it broke but it could not be rotated so I'd say breaking was the only option.

Seeing how much it was welded/ fused to the boss, as it also needed to be gently persuaded out with a crow bar, i don't think it would ever of leaked.

I got down to 1200 grit and smoothed it as much as possible but their was still some pitting I think it will be ok.
