Sill and rear wheel arch/jacking point repairs

Just finished repairing the rusty rear sills, jacking points and rear wheel arches on my 2008 3.6 TDV8. Others posts were a great help to me so thought I’d add my experience and a few snaps.

1. Rust was much worse that it initially looked. Prepare to find part so the inner sill and jacking point structure consumed by the tin worm
2. You can buy repair panels for inner jacking point, outer sill and outer wheel arch but you will have to fabricate many other internal bits as well as inner wheel arch sections.
3. It takes a long time if you’re a amateur diyer like me. This has taken me the best part of two months evening and weekends, although the right side which I did second took me a quarter of the time of the left side cause I knew a bit more about what I was at.
4. I am an amateur so the paint finish doesn’t look good in the daylight, but if he cars still going in a year I’ll get that redone by a pro.
5. Very doable for the amateur if you take your time. I’m a much better welder than I was when I started, you learn a lot.

So this is what I started with on the right, lots gone on the inner wheel arch as well

Inner wheel arch needed extensive repairs as well, as far as the top of the wheel well. Very difficult to weld neatly when access is so restricted. In terms of forming the repair sections, this was the most challenging for me as they curve in at least two different directions. I quickly learned that trying to be too clever was not the way, make it up out of three flat bent bits of metal rather than trying to shape one!

All painted and back together. I first applied 3 coats of epoxy primer, then filler, then sand, then three coats of epoxy, then 4 coats base, then three coats of clear coat… and even after my best efforts, it looks rough in the daylight….but its all metal under there!! Maybe I’ll get it redone by a pro in the future. All the best

Well done for having a go, it looks great, glad you got it sorted, I hope you have flooded the box sections with anti rust... also in the side panels of the boot there is space to get to the top of the rear arch and waste a bottle of antirust down there....... Thumbs Up Bow down Bow down Thumbs Up

FYI

The below were snorkel elbows I made, the finish is 10 coats of rattle can clear coat, then left a while, 2000 grit then polish, you can get a good finish but rattle cans just don't allow you to load it up so 10 coats works...!!!

That's come out well. In my view the final appearance is less important than the structural integrity, but having said that your finish looks pretty decent from the pics.

I've got to go through this in the not too distant future on my 2007 tdv8. Thankfully I'm a decent, self taught, welder so not phased by that part of it.

Metal shaping is quite an art but at the most basic level simple hand tools and ingenuity will get you a long way.
