Cheers gremlin, looks like my original stick was a USB2, so just bought a 64GB USB3 to see if that makes a difference. It started to download without having to be reformatted and it appears to be downloading from HERE a little quicker so fingers crossed.

ETA - download onto the new stick took less than an hour, will try it in the car after the footy First time FFRR owner

Arch, did you check your system voltage?

It needs to be around 12.5V or better in my experience. All my early woes were down to a weak battery.
Turn off all unnecessary electrical equipment, and maybe put a charger on if needs be.

Having said that, my car has done the updates like clockwork now for over a year, but I had one fail recently or rather fail to start, and ended up with no maps installed whatsoever! -I re-downloaded the file and tried again and it worked, so I think you’re right in that files can get damaged and fail the checksum due to the huge download size and time taken.

I have two super-duper Sandisk Ultra Flair 64Gb sticks which I alternate for maps anyway, so I can revert to an older, working map if needs be, I think this is a good/prudent idea.

All sorted now thanks Gremlin, I bought a new Samsung USB3 64GB stick downloaded the maps in less than an hour and it uploaded to the car straight away and finished in 20mins. Smile First time FFRR owner
