I finally got round to fitting the EGR blanking plate to my 2003 TD6 (116k miles) and was shocked at just how clean it looked, I was expetecting the aaprox 3" hole through it to have crusted up to about 1", but aside from the inside being black, it hadnt blocked at all

Friend at work was surprised too.. Anything to be worried about, or just been lucky??

Could the EGR have been replaced in the past & everything cleaned up at the same time ? Paul,

I doubt it, I’ve owned my TD6 for 10 years now and haven’t had it done, bought her on approx 80k and now on 116k

Just surprised as was expecting it to be heavily caked in black gunk

I wonder if the valve is closed to the recirculating pipe and thus no recirculated gases have ever flowed through the egr, ie it has never actually worked properly at all.
I would personally leave well alone given what mine looked like at 70k when I removed it to clean it.

The EGR blanking plate is fitted now, so leave it on there?

I would just leave the blanking plate on but keep the egr valve just in case you ever need it if the mot regulations change to allow mot testers to check if it is fitted. Wouldn't surprise me if this happened, even if you had to present your car with the necessary covers removed to allow inspection.

You probably have a very clean inlet manifold.
