I had sometimes the "Transfer Box Neutral" Message on desk.
Now my gearbox quitted I sourced a rebuilt one from a german company with
all the sonnax modifications that you can get including HD torque converter.
while waiting for the repair i found a company called A1 Cardone in the US.

imho its the cheapest way to get a new transfer box motor at the moment

Hi, good effort on the rebuild. I too had recently had a fully recon. gearbox and shortly after had the trans failsafe mode regularly ping up. The fault was traced to the transfer box motor, my knowledge of the subject is limited to the TD6, the recon transfer motor I fitted is still working well and couldn't recommend it enough, however as I say my knowledge doesn't extend to the V8. I'm sure someone here could suitably advise... Ed

The transfer boxes used in the 02-05MY 4.4 V8 and the 02-06MY 3.0 TD6 are the same, except that the diesel has an additional vibration damper bolted to it

I tried to understand if it is possible drive the car with TCASE plug disconnected, form the t case motor and without problems like error messages, (Obviously not using low range ) in this case will appear Failsafe programm message or other or not?

My question because after many times in limp mode, I disconnected T CASE PLUG; and seems that in this way, no error message or limp mode , the only problem is that I can not drive in sport mode and manual mode.

Just speculating here, because I don’t know the answer, but each time the ignition is switched on the transfer box ECU tells the shift motor to drive the shift fork to its mechanical stop for the range it was in when it was last turned off. This is how it calibrates itself. The only feedback the ECU receives regarding the position of the shift fork is from the potentiometer so I’d be surprised if removing the plug didn’t trigger the failsafe message as the ECU would be seeing no response during this calibration process.

Incidentally, as we know that the rotary potentiometer just acts as a variable resistance to alter the voltage signal to the ECU in proportion to its angular position, if you’re having issues with the potentiometer signal and aren’t bothered about losing low range (who uses it anyway ) it would seem obvious just to replace the potentiometer with a fixed resistance (4700Ω) to kid the ECU into thinking it was in high range. A big saving over the cost of a new shift motor. However, I don’t think this would work for the reason stated above i.e. the ECU would see no voltage change during the calibration process and would therefore flag the failsafe.

i removed the fuse till i hade the new motor, worked fine for me, your motor has to be in high range first!

so now i have a faulty transfer motor, better say a working motor with a faulty potentiometer.
any chance to have new potentiometers to be manufactured?
the housing could me from a 3d printer? so how to make the inner parts?
